Discharge printing gives you a soft, vibrant print on dark garments — but at 100,000+ units, the chemistry behaves differently than at small runs. Here's how to decide if discharge is right for your wholesale order.
If you’ve ever pulled a t-shirt off a stack and noticed the print feels almost like part of the fabric — no plasticky layer, no thick ink deposit, just color where the graphic should be — you’ve probably held a discharge-printed shirt. Discharge screen printing produces the softest possible print on dark cotton garments, which is why premium retail brands and streetwear labels gravitate toward it. How Discharge Screen Printing Works
Discharge ink doesn’t sit on top of the garment like plastisol does. Instead, it removes the dye that was originally used to color the fabric and replaces it with a new pigment. The active ingredient is typically zinc formaldehyde sulfoxylate (ZFS) or a similar reducing agent that bleaches the garment’s existing dye out of the cotton fibers. A new pigment is then deposited in the bleached area.
The result is a print that feels essentially flat to the touch because it’s part of the fabric rather than a layer on top of it. On a black shirt, you can print a soft red, a saturated royal blue, or a vintage-feeling off-white — all with minimal hand feel.

Why Discharge Behaves Differently at Wholesale Scale

Garment lot consistency. Discharge ink reacts with the dye in the cotton fiber. If the dye formula varies between garment lots — and it often does, even within the same brand and style number — the discharge print will vary in color from lot to lot. At 500 pieces, you’re typically working from one or two dye lots. At 100,000 pieces, you’ll be working from many lots spread across months of production.
Ink pot life. Mixed discharge ink has a working life of roughly 8 to 12 hours before the reducing agent loses potency. That means a wholesale factory needs to mix smaller batches more frequently, manage rotation tightly, and run discharge orders as their own production block rather than intermixed with plastisol jobs. A factory that runs discharge only occasionally won’t have the discipline to keep ink fresh across a 100,000-piece run.
Cure window. Discharge requires a longer dwell time in the dryer than plastisol. The chemical reaction that bleaches the dye and deposits the new pigment needs heat and time — typically 30 to 45 seconds at 320°F+. At small volumes this is easy to manage. At 100,000 pieces, dryer belt speed, ambient humidity, and ink film thickness all become critical variables, and small miscalculations can result in thousands of pieces with incomplete discharge.
When Discharge Is the Right Choice for Wholesale
Discharge screen printing makes sense for wholesale orders when:

The blank is 100% cotton or a high-cotton blend. Discharge only works on natural fibers. Polyester and performance blends won’t discharge properly, and the reducing agent can damage synthetic fibers.

The garment color is consistent. Dye-lot variation is the single biggest risk in large-scale discharge printing. If you’re ordering a single style and color from a major blank supplier like Gildan, Hanes, or Bella+Canvas, lot variation is usually manageable. If you’re mixing colors or running multiple styles with similar shades, expect more variation.

The print design calls for a soft hand feel. If your brand identity depends on a vintage, premium, or retail-quality print that integrates into the garment rather than sitting on top of it, discharge is the only realistic option at scale. Plastisol with soft-hand additives gets close but never matches true discharge.

The order is for a retail brand, streetwear label, or premium event. These buyers expect discharge quality and will reject plastisol substitutes. If your customer is price-driven and indifferent to hand feel, plastisol is the better economic choice.

When Discharge Is the Wrong Choice

The blank contains polyester or tri-blends. If the garment is more than 50% polyester, discharge won’t work reliably. You’ll get incomplete dye removal and inconsistent color across the run.

The color palette is light-on-dark with exact Pantone matching. Discharge is chemistry, not paint. The shade you mix in the pot will look different on the garment, and after curing, and after the first wash. Pantone-accurate discharge is essentially impossible — if your brand requires PMS-matched colors on dark garments, you need discharge plus a water-based overprint, or you need to use simulated process printing with plastisol.

The order spans multiple production blocks with gaps between them. If you’re ordering 100,000 units but need them delivered in waves of 10,000–20,000 over six months, each wave will be a separate discharge run. Expect color drift between waves.

The factory isn’t set up for high-volume discharge. Some shops that advertise discharge printing actually run it in small batches or off the side of their main plastisol production. - What is your minimum run size for discharge? A factory that needs 5,000+ units to run discharge economically is more serious about it than one that takes 50-piece discharge jobs.
- How do you manage ink pot life across a large run? The answer should include specific time windows for ink mixing, rotation, and disposal.
- What dye lots will the production span, and how do you handle variation? Look for a factory that actively tests each dye lot and adjusts ink chemistry accordingly.
- What is your reject rate on discharge, and what do you do with rejects? A typical reject rate at scale is 2–5%. The factory should have a clear process for catching and reworking under-discharged pieces.
- Can you provide a discharge sample run on the exact blank and garment lot we plan to use? This is the single most important question. A sample on a similar shirt means nothing. A sample on the actual blank, ideally from the dye lot you’ll receive, tells you what the production run will look like.
